Ongoing Experiments, Experiences, Mishaps and Successes

I'm very curious about just about everything. I like to take a child-like approach to each and every project. Each of these projects is an experiment at different stages. Some were a success and some were not.
I'll give you (the viewer) a little note indicating which projects made it into production and which didn't.
I'll keep posting to this page so please let me know what you think and please keep visiting. Enjoy!
THERMOFORMING FOAM
I design a lot of thermoformed parts but I've always wanted to try thermoforming foam. I got my hands on a few sheets of cross link HDPE 1/4" (6.35mm) foam, donned a respirator and fired up the oven.
The result is highly complex parts that are immune to undercut issues. I also learned a few trade secrets I'll keep to myself... One secret I will let go of though is, "this stuff is toxic!"
This did not make it to production... yet :)
TRICK ROTOMOLDED FEATURES
This little guy is a molded in boss on a rotational molded kayak. It's purpose is to lock into a recess feature in the mating part. Only a single bolt holds the mating part and it will NOT rotate loose.
This one made it into production.
PRODUCTION TOOLING
Production was having a hard time keeping the shape of the hatch rims consistent and they asked me for a solution. I spent a little time rummaging through scraps in R&D and  about an hour later, this is what I came up with.
This did make it into production but I shot myself in the foot and had to make more.
And here is another successful version of the fixture I created for another company entirely.
